Repair, rebuild or replace an industrial machine?

A practical engineering framework for deciding whether production equipment should be repaired, rebuilt, retrofitted or replaced.

Structured diagnosis helps determine whether an asset needs a targeted repair, rebuild, control retrofit or replacement.

Separate the current fault from the condition of the asset

A machine can stop because of a small failed component even when the overall asset remains valuable. Conversely, repeated small failures may indicate widespread wear or obsolete architecture.

Evaluate mechanical condition first

Frame condition, bearings, guides, transmissions, tooling, alignment and process accuracy determine whether the mechanical base is worth preserving.

Then evaluate controls and electrical obsolescence

Unsupported PLCs, drives, HMIs and proprietary electronics can create disproportionate downtime risk even when mechanics are sound. A control retrofit may extend useful life substantially.

Consider production capability, not only repair cost

If the machine cannot meet future speed, quality, safety or product requirements, replacement may be more rational than repeated repairs.

Use total lifecycle risk

Compare downtime risk, spare-part availability, engineering cost, expected service life, operator familiarity, installation time and the disruption of replacing the whole process.
