Recurring industrial equipment faults often cross mechanical, electrical and control-system boundaries. This article explains a structured approach to root-cause diagnosis.
Repeated replacement is not diagnosis
If the same bearing, sensor, drive or mechanical component fails repeatedly, replacing it again may only reset the clock. The underlying load, alignment, timing, environment or control condition must be examined.
Mechanical and control faults interact
Incorrect acceleration can overload mechanics. Mechanical backlash can create positioning faults. Poor sensor placement can cause bad sequence timing. Diagnosis must consider the whole machine.
Use evidence from the failure sequence
Operator observations, alarms, current trends, temperatures, vibration, PLC states and physical inspection can help reconstruct what happened before the stop.
Look for changes
Many recurring failures begin after a product change, maintenance intervention, software modification, component substitution or increase in production speed.
Document the corrective action
A durable repair should record the root cause, work performed, parameter changes and verification tests so future teams do not repeat the same investigation.
