A conveyor system is not only motors and photoelectric sensors. Reliable flow depends on how zones coordinate during normal production, accumulation, faults, manual operation and restart.
Define conveyor states
Each zone should have clear running, available, blocked, starved, faulted and manual conditions. Ambiguous states create unpredictable product movement after stops.
Design accumulation intentionally
Accumulation strategy should match the product. Contact accumulation may be acceptable for rigid cartons but unsuitable for unstable or damage-sensitive loads.
Track only what the process needs
Simple lines may require zone occupancy only. Routing, labeling or traceability may require persistent product IDs and position tracking through transfers and merges.
Make fault recovery predictable
After a jam or emergency stop, the PLC must know which products remain in each zone and whether automatic restart is safe. Recovery behavior should be tested, not assumed.
Use HMI diagnostics to reduce intervention time
Display the stopped zone, active sensor, interlock or machine handshake and provide clear manual controls where appropriate.
A good conveyor program is designed around abnormal situations as carefully as normal production.
